What I have so far on Sparky Yena's head. As you can see I am trying extra hard to accommodate my glasses this time, after the failure to do so on my last suit. :P Jaw isn't moving as well as I'd like and I may end up with an open mouth again like I did on Terra Firma...oh well. :/ Trying to get this done for Califur.

I found with my canvas base that to get a better movement in my jaw, I both had to hinge the canvas to give it more free movement, and put something stiff under my chin. I ended up putting as much thread through one hole as I could and knotting it on both sides, and then using a piece of science-fair-poster-board... stuff under my chin. The stiff foam was lightweight but nice and stiff. It remains to be seen if the embroidery thread hinge will hold up to wear and tear.
