trying a new approach
this method is not untested, this is how I built Robot Unicorn and he has held up great despite my extreme abuse.
I am hoping this will be a bit lighter than carved upholstery foam, it already is proving to be more stable.
How I am able to pull this sh!t out of my brain is beyond me, I managed to sit there and deconstruct the equine form into pieces of foam mat I could glue together...
Now I have to fur it P: and this is a Gypsy Vanner so its gonna be a b!tch to fur.

My Excelsior might be using the same foam and that open design has a great advantage of lots of airflow and room for fans, etc.
But mine was done by another person (2nd hand as-is leftover) and used strips to give it the round shell design. It has a lot of problems and I'd never do it that way.
But this is now intriguing me a bit. A square box structure is more rigid that my floppy round Excelsior head. Makes it more manageable. I'll have to think about it in the future. Keep the info about this one coming!
