Building a fursuit.
Started with that plastic mesh crap, then stiftened up parts with fiberglass. The jawset was cast by Carnfx for cheaper than I could do it myself, and finished by me. Began sculpting the mouth and nose with a wax based clay. These I will cast in silicone next and apply to the underskull (I'm using .010 below the shore a scale for realistic movement and feel). I think I will add in cable controls to snarl as well.
Check out the texture of the tongue and nose. I put a heat gun to the clay after freezing it (so it doesn't completely melt) until the surface bubbles up!

Heh, was a euphemism - you know what I mean.
Just noticed that the bottom left photo looks very close to your current avatar - which just makes the whole thing that much more awesome.
If I ever win the lottery, I'm gonna commission you to make one like this, only really, really big! :3

I would make you one for free if you payed for the materials for two! I figure it would take at least a 55 gallon drum of silicone (probably two), a framework of aluminum tubing , several 5 gallon buckets of tooth acrylic and a shit-ton of clay to mold the initial sculpture. Not to mention the mold making materials and reinforcements. Oh, and a big-ass stand mixer. And at least two friends to help lug shit around.
Yes, I've thought about this.

Thanks!
Yeah. Definitely silicone. Latex just doesn't hold up for the long haul, and It doesn't feel or move as real as silicone. The stuff I'm going to use (it was supposed to be in today ) is REALLY soft, like the inside of a mouth should be. When the mask is done, it will (hopefully) snarl and drool (I found a great fake drool that's really stringy and gooey, and completely non-toxic (It's actually edible!). And of course the jaw moves.
We'll see how it goes. I will post my progress!

It's a pain, but one thing I will say for it is it makes it easier to keep everything in proportion since you can just count the little holes and find centers, and equidistances and such. You should definitely make one!
..and yes. drool. Probe personal lube, to be exact. The "thick and rich" formula is really mucousy and stringy, crystal clear, and odorless. You can mix this with a little methylcellulose powder for a little more viscosity, and It's perfect!

Actually, It looked a little too large at first. When I constructed it the first time (I stripped it down and rebuilt it) I was looking through the eyes, but the proximity of the head to the body was too close and the brow of the head was too tall, so in this new version, I will be looking out from just under the jaw. It sets the head up a little and allows for a more wolf-like shape. When I take it out of cryogenics (It's in the freezer so the wax based clay won't slump) I'll take some pic of me wearing it.
Ah, see... I'm in the research phase of learning how to make them. I'd never seen clay used and thought this was the whole mask. I don't know anything about casting silicone. But thats cuz all the work I do is plushies and I plan to do plush forms under the fur layer of my work.
That's the more common way to do them. I wanted something special for mine though where the inner mouth looks and feels real. Like this:
