My friend Dusty needed a wooden gun for his Wild West costume. I took a swipe at making one on our 3D CNC wood carver. It was done as a depth-map and then carved, one half at a time, out of maple. From there just glue the two sides together, sand and stain. I think it'll go great with the rest of the costume (poncho, floppy hat, chest-plate and cee-gar).
