Proof of Concept for the eyes. I wanted a more intense and less depressed look this time around. He actually has a brow this time, and a nasal ridge. Also, the nostrils are on the sides of the muzzle, not the top, so he looks a bit more organic.

The foam is closed cell packaging foam from Dell workstations that I liberated from the recycling bins from the shipping guys at the office. It's light, but very sturdy, and exceptionally carvable.
The balaclava is just a generic balaclava they sell for $12 at the local Surplus store with all the other airsoft/military gear. It's just a polyester one.
